Get away from the easy way. I am the old school type that will always recommend loose powder. 110g powder, 240g sabot, 1 1/2" groups at 200 yards, and the wonderful smell of sulphur in the morning. Is that with an in-line? I've never tried sabots in my Hawken, as I've read that the rate of twist (1:48) isn't ideal. I like roundballs, Hornady Great Plains, and the heavier PowerBelts. My rifle shoots them all pretty well at 50 yards. Yes, inline. Old Navy Arms Country Boy with a medium 1:32 twist. I can shoot patched roudball with very near accuracy at 100 yards with the same powder charge. That make for cheaper play time. :-)

1:48 twist will group good with sabots and round ball. That's why they used it.

The round balls I've been shooting are all over the place no consistency what so ever You are putting the patch over the end of the barrel, setting the ball in the middle of the patch then pushing the patch & ball into the bore??? I just asked because a friend of mine after buying his first muzzleloader told me that the belted bullets shot fine but he can't get the balls to shoot at all. I took him to the range & saw he was just pushing the patch down the barrel then pushing the ball in behind it. So I had to set him straight on muzzleloading.

I just reread your post on what size the muzzleloader is but.... Are you shooting the right size ball? Yes absolutely Are balls you are shooting smooth? No dimples or casting marks. If you have a calipers you can check by making 3 or 4 measurements & see if they are round. Any defects in the round surface will cause the ball to veer off course.

No calipers but I sure would trust Hornady as a top tier ammo producer

Have you tried projectiles other than round balls? My son & I have identical CVA Mountain rifles, his shoots maxis accurately while mine is strictly a round ball shooter. Both are 1-48 twist.
Also, crown damage can give erratic patterns. Sounds to me like there might be a problem other than just the load.

The crown of the rifle is in great shape. I started off shooting 90 gr of pyrodex with the round balls. bumped it down to 60 and got a little better results but still not even close to where I should be

Did you get the Hawkins new or used? If used, it's possible the rifling is damaged or has rust build up.

Maybe I'll try getting some light down the barrel or flash channel and see if I can get a good look inside

It's a pretty wall decoration. Hit a Walmart store and pick up a CBA Wolf (~$160). With the hi-vis fiber-optic sights 100 yard shots are doable, add a scope and you'll have all the reach you'd ever need.

You won't get very good groups if your not. I have never used round balls but what if the patches he is using are different thickness's, that would cause issues too wouldn't it?
